Well, work is really progressing

on our reproduction farmhouse

up here on the North Shore

of Boston.

All of the interior walls are

in, the exterior sheeting is on.

We even got our cupola

up on the garage installed,

the garage made to look like

a barn.

And the roof sheathing is down,

so that means

that Erik and his crew

are ready to start laying down

the shingles.

Generator whirring

Just clip that in for me, Erik.

Erik: No problem.

Kevin: Thank you. All right.

So, we are actually shingling

the roof,

and this is something that

we don't put down that often

a bit of surprise.

Erik: Yeah, so it's

a Western Red Cedar shingle.

So it's definitely gonna

but most Red Cedar shingles

roofs that we've put down

Erik: Yep.

Kevin:

And asphalt by comparison?

depending on where

you're living.

Kevin: All right.

And then the cost comparison?

Erik: It's a lot more,

but you'll get the beauty

that you won't get

on a typical asphalt roof.

Kevin: All right. So, we've got

to treat this differently

than we treat the asphalt

when we put it down.

What is the actual recipe here?

What are your layers?

Erik: So we've got

a selfadhering membrane

that's attached three feet up

on both the bottom

and the sides of the roof.

Kevin: Okay, so that's gonna

actually prevent any leaks,

any ice damage.

Erik: Yep.

Kevin: We're gonna really get

a good seal there.

Erik: Yep. And then we've got

this attached membrane

that's just gonna keep the water

off the roof.

Kevin: Okay, and then on top

of that, we've got a mesh.

Erik: Yeah, so we've got

this mesh vapor barrier.

We need air both below

and above the shingle.

Kevin: Right. I mean, we know

what's going to happen to these

if these shingles get wet,

saturated,

and stay saturated, right?

It's gonna accelerate the rot,

we're gonna get cupping,

so we really want them

to dry out.

Erik: Yeah,

we need them to dry out.

It's a natural product.

Kevin: Yeah.

So that gets you the air

underneath.

It can dry from

all different sides.

Erik: Yeah, so when

we attach this down here,

we're gonna be attaching

a coiled stainless nail.

Kevin: Mmhmm.

Erik: When you're doing cedar,

you definitely want to use

a stainless nail.

The oils that in the cedar,

if you were just to use

a regular nail

or anything like that,

it's gonna rot that nail out.

Kevin: Yep.

Erik: So you definitely want

to make sure

you're using the right product

to attach this.

Kevin: Okay.

I see the drip edge,

which means you got the starter

course ready to go in.

Erik: Yeah,

we got the starter course.

Then we're gonna run another

course right on top.

The guys have already

got this laid out.

We wanted to make sure

we maintain

on this.

Kevin: Yep.

Erik: And we definitely

want to stagger the seams

'cause we don't need to have

a line that's continually

up the house where water's

gonna get in underneath this.

Kevin: Let's get a couple in.

Erik: That's gonna create

a water problem.

shingles are definitely

gonna help with the traditional

look of this house.

Kevin: And it's gonna help it

fit in with the other houses

up here on the North Shore,

especially the one

that we are about to visit.

It's got a roof

straight out of the Middle Ages.

The architect on this project

was Mat Cummings,

and he was also the architect

for us on our Belmont project,

which just wrapped up recently.

Mat, good to see you again.

Mat: You too, Kevin.

Kevin: So, what is the story

with this little house?

Mat: Well, several of us here

in Historic Ipswich

have been restoring First Period

homes for several years.

Kevin: Mmhmm.

Mat: And we ha found

a town record of a man

who needed a home built

and we thought to ourselves,

"Let's build that oneroom

First Period home

as authentically

as we could possibly do this.

Kevin: And so far as you know,

this is what that house would

Mat: Absolutely

Thatched roof, wooden chimney,

wattle and daub with clay.

Absolutely.

Kevin: And small.

Mat: It is.

Yes.

Kevin:

Can we have a look inside?

Mat: Absolutely.

It's a timberframed home

They were basically built with

two different types of parts

one, hewn timbers.

This is a gunstock post,

or more properly called

it's an English tying joint.

Kevin: Okay.

Mat: And all the main joints

of the major timbers

are woodenpegged

and just like you would

maybe a piece of furniture,

fine furniture.

Kevin: And would you guys have

done that by hand yourselves?

Mat: Oh, yeah. Everything

with that English broadax,

just like they would have done

Kevin: Wow.

Mat: This is made from

an upanddown watersaw.

There's a few left

in the country,

including the sheathing boards.

And the floorboards, as well.

And you can see the cuts

in them.

Kevin: I mean, they're huge.

They got to be, you know,

Mat: These are cut from trees

that are a couple hundred

feet high.

Absolutely.

Kevin: Wow, so very authentic.

Mat: Yeah. And over here, we've

got ourselves a wooden chimney.

The people of less wealth might

have a ha wooden chimney

rather than a brick chimney.

Kevin: Well, I wouldn't think

a wooden chimney would last

that long before it burned down.

Mat: Well, it takes

some practice to not do that,

but this is covered with clay,

and clay would bake on

with the fire

just like you would have

a clay pot.

Kevin: Mmhmm.

Mat: Yep.

And it's wattle and daub below

to hold the clay in.

Kevin:

So you just packed this in

sort of by hand on top

of some

Mat: It's an enormous amount of

work, and it's all done by hand.

Kevin: And it's wide open,

so I guess in a rainstorm

you're gonna get some rain

down through this chimney?

Mat: Yeah, it would take

maintenance every single year

to keep up with it. Yep.

The last thing I'd like

to show you in the house

is the root cellar.

Kevin: Okay.

What do you got down here?

Well, in the cellar,

they would use that to keep

their vegetables and dairy.

It's cool in the summer

and it's warm in the winter.

Kevin: So you guys

built the house by hand.

You dig this by hand?

Everything's authentic.

Kevin: That's awesome.

And the roof,

which I really want to see,

you did that by hand, too?

Mat: Absolutely.

the settlers came from England.

Another reason is we're about

a mile from the ocean,

So it's kind of a primary source

Kevin: Makes sense, right?

Matt: Yeah.

Kevin: If you got it, use it.

Matt: Exactly, exactly.

Kevin: Seems kind of

a complicated process.

Walk me through

sort of where you start.

I'm seeing a little bit

of a roof frame there, right?

Matt: That's right,

that's right.

So what we have here

here's your traditional rafters.

Kevin: Yeah.

Matt: And your lathwork.

And what you'll do is lay out

this first layer of thin thatch.

Well,

that's gonna act as a barrier

for this filler material.

And what this filler material

is, it's either hay,

grass clippings,

whatever they h

Kevin: Yeah.

Matt: Usually,

it's a little more dry

than this,

but what it does is it gives it

a little bit of depth.

And what we're gonna do

is cinch all the thatch down,

and it creates a little bit

of a spring effect

to help hold everything

in place.

Kevin: Okay.

Matt: And then after that,

you put your finished thatch.

Kevin: So,

let's see this bundle go on.

I'd love to see this process

in terms of

Matt: Sure. Sure, sure.

Kevin:

You got a real bundle tied up.

Matt: Yep, get it tightened up,

straightened out.

And so when you're ready

to put it on,

just kind of lay it in place

where you want to go.

Kevin: Yeah.

Matt: And you'll take these

items, which is called a crook.

Kevin: A crook.

Matt: And what you do is just

shove it right in there.

Kevin: Yep.

Matt: And the depth of the

thatch will hold it in place.

Kevin: Nice.

Matt: That's what you do.

You lay out a certain amount,

and what we're gonna do

is take a maple stick

that's been split in half.

Kevin:

So where am I going with this?

Matt: Right across here.

Kevin: Yep.

Matt: Right about the

call it the exposure line.

Kevin: Okay.

Matt: Take your crook,

hook it around,

and jam it right down in there.

Kevin: Oh, so that's just gonna

kind of pin it in place?

Matt: Exactly.

Kevin: All right,

but we still got

these big gaps here

between each one

of these bundles.

Matt: That's right.

So, what this stick is gonna do

is create some friction

on these bundles.

Kevin: Yep.

Matt: And at this point,

we take a knife and we break

open these bundles,

maybe about two at a time.

Kevin: Yes.

Matt:

You don't want to do too many

or you're gonna lose everything.

And so you can hold those down,

take your stick,

really cinch that down,

and once you get it all

spreout nice and even,

we're gonna take a needle

and some thre

Kevin: You got to be kidding me.

We're gonna stitch

this roof together?

Matt: You're gonna stitch it

onto the roof.

Kevin:

So where am I stitching to?

I'm going through

the layers of thatch?

Matt: Right back down

to the lath.

Kevin: No kidding.

Matt: Then come back out

the other side, cinch it down.

And what you can see,

we've done it right here.

And it creates a good,

tight cinch point.

Kevin: All right, so, explain

the benefits of a thatched roof.

I mean,

how long is this gonna last?

Matt: Well, the thatch itself

will last hundreds of years.

There's examples in Europe

Kevin: Wow!

Matt:

And the weak point in the system

is the twine in the fasteners.

The twine will deteriorate.

Historically, they might

dip them in tar, pine tar.

Nowadays,

if you want to do this,

I'm sure you could use wire.

Kevin: Huh.

Matt: It'll last a lot longer.

Kevin: All right.

Matt:

As long as you upkeep on that,

you'll have a pretty good roof.

Kevin: So thatch gave way

to the wooden shingle?

Matt: That's right.

Kevin: Wow.

And so there we are

just across the way

using cedar wooden shingles

on our roof.

Matt: Mmhmm.

Kevin: So, things

have not changed that much

Matt: Yeah. Same concept,

just different material.

Kevin: Beautiful.

Almost everything

about our new house looks old.

My next stop is a lighting shop

in Vermont

where they take old designs

and make them new.

Michael:

So the wire is finished.

It's hanging in the back.

Kevin: Hey. Michael. Bill.

Michael: Hi.

Kevin: Good to see you guys.

Michael: Good to see you.

Bill: Nice to see you, Kevin.

Kevin:

You've found each other, right?

Bill: Yes.

Michael: We did.

Kevin: Boy, this is quite

a showroom you have here.

No shortage of lights.

So, what's your story?

Michael: My story. My dbegan

this shop years ago in New York.

He hbought an old house.

He couldn't find lighting

he liked.

He hdecided to do

his own reproductions.

People enjoyed them,

and he grew that into a business

starting from his basement.

He was in Manhattan for years

and then moved up to Vermont

This hbeen

an old toothpick factory.

It burned.

He bought the burnedout shell.

We actually used to ice skate

in this room.

The water would pour in.

But, then we, over time,

renovated and converted

much of the building

into a variety of workshops

a wiring shop, paint shop,

sheet metal studio, wood shop,

and so forth.

Kevin: Terrific. And so you've

got the whole thing here

including

a remarkable selection.

What is the inspiration for

all these old historic lights?

lights have been brought to us

by clients

who have found an original,

wanted it converted to wiring.

We encourage them

as we always do

don't mar this old original.

Let's make a copy of it for you

intended for electricity.

Kevin: Beautiful.

Michael:

And please let us keep a copy,

people allow us to do

and then we make

our reproduction from there.

Kevin: Wow.

Michael: So, they're really

very wellestablished

precedential work.

Kevin: So you just have

all this authenticity

hanging from the ceiling here.

Michael: Reproductions

of authenticity, indeed.

Kevin: Sure.

Michael: Yes.

Kevin: I mean, and that's

exactly what you're looking for,

Bill, right, that sort

of truthful reproduction, right?

Bill: That's exactly what

we're looking for.

So, what we have is an authentic

reproduction Colonial farmhouse,

and what better way to adorn it

with lighting

than with authentic reproduction

Colonial fixtures,

which is exactly what

Michael provides.

Kevin: Right. And apparently

provides quite a few of them.

I mean, look at all

these choices here.

Have you guys been able

to narrow it down?

Bill: Yes, we have.

Kevin: All right.

Show me what you guys

are picking.

Bill: All right.

Here's one here.

This is a Mansardstyle lantern

that we loved,

and we'd like to put this

on the mudroom door

and also on the front

kitchen porch door.

Kevin: Okay. So two exterior

fixtures off the list.

Bill: Right. Here's an interior

fixture that we'd like to use

in the den,

hanging from the ceiling.

Kevin: Nice. I like that.

A big one.

Bill: And this little number

here definitely caught our eye.

We thought this design

was particular in keeping

with the exterior style

of the home,

and this would go

at the front door.

Kevin: So, is it in fact

a Federalist

Michael: Absolutely.

It's completely in keeping.

It's uncanny in that way.

The original was built

in Rhode Island,

just down the coast

from where Bill's house will be.

Kevin: Nice. Okay.

Michael:

It's built in a coated copper,

so there's never any corrosion.

Kevin: Hmm.

Michael: It will withstand

any kind of weather.

It will be glazed with

a reproduction glass

and hang by the front door.

We're actually building

a couple in the back

if you want to come take a look.

Kevin: Oh, absolutely.

I'd love to.

Michael: Good.

Happy to show you.

So, here we are

in the sheet metal shop.

And Ron is actually

working on the fixture

that Bill is most interested in

for the front door.

and this, in fact,

is the pattern that has all

of the multiple

that go into that light.

Bill: Really?

Michael: And every fixture

that we make here

is essentially done

from patterns

that we draft from the original.

Kevin: So in this case,

what's the material here?

Michael:

That is that coated copper.

Kevin: That is it there.

Michael: Yeah.

And he has cut the pattern out

for the roof.

He is filing it now.

He will then take that same

panel with the other portions

of the roof, run them through

a roller machine,

which is handoperated,

and then bring them

to our soldering benches

where the roofs will be

joined first tacked in a mold

and then handsoldered out so

that they create a unified bond.

And you can see where Scott

is beginning to tack together

the roof from the three panels

that Ron has just finished

rolling and folding.

The wooden mold is actually made

in the next room by Irwin,

Bill: Wow.

Michael: Been working here

for many, many years.

Has forgotten more

than we all know.

So every fixture that we make,

we're generally building on

a form or some kind of a frame

that will allow us to repeat

the measurements

and dimensionally, essentially,

wind up accurate

on each fixture.

We'll then invert it and solder

out the interior seam.

Kevin: Hmm.

Michael:

He's taking the flux now.

Without flux, the solder

won't adhere to the material.

That cleans and preps it.

Much of what we use these days

is nontoxic

and specifically chosen as such.

So he picks up a small piece

of the solder there,

and you can see

how he is tacking it down

to the material to create

a very strong seam

where those two panels abut.

And he will essentially,

with the solder, unify them,

make the roof completely

watertight,

and then it will go to the body

of the lantern

once that operation

is completed.

But everything that we make,

we're building on molds

like this,

particularly if there's curves

or radiuses involved,

'cause it gives us a consistent

and repeatable measurement

and dimension.

Kevin: Awesome.

Michael: So, Scott

has finished soldering

the roof panels together.

Ron will complete joining

the top, put the roof on it.

Then, from here, it will go

to the plating department,

be submerged and darkened,

wired,

into the packing room,

and out the door.

Kevin:

They got a piece right here,

but what do you think of that?

Michael: Yeah.

Bill: Oh.

Michael: There it is finished.

Bill: I have to say,

it's really impressive to see

how much work and craftsmanship

goes into each fixture,

and looking at it now,

it really shines through

in the final product.

Kevin: Yeah. I mean, it's really

beautiful work, Michael.

Back here on the North Shore,

you can see all the progress

that's been made on the house.

It has been completely wrapped

and the windows

are starting to go in

because we took delivery

of those just the other day.

Hey, Erik.

Erik: Hey. How you doing?

Kevin: All right.

What do you think

of this beautiful window?

Erik: I love it.

Kevin: Do you?

Erik: I love it.

And keeping with what we've done

on the rest of the house,

we're using mahogany trim,

we're using a mahogany sill.

All the sashes are mahogany,

as well.

Kevin: That's terrific, right?

I mean, we just don't see

solidwood windows

that much anymore.

Erik: No, we don't.

This is a window

that would have been put in

years ago,

Kevin: Right.

And so we've got

all the traditional materials,

although, it's been upgraded

so that it's a nice,

efficient window

comparable with other windows

that are made today.

Erik: Yeah, we've got

the insulated glass, the argon,

all the things that we'll see

in a modern window

that you'll pick up anywhere.

Kevin: All right.

So, I'm with you, on board.

I love the window, as well,

and you should have seen the way

they made this thing

up in the factory.

Erik: Oh, yeah?

Kevin: Yeah.

They were assembled using

mortiseandtenon joints.

Each sash is glued and placed

in a press

where the workers peg

each connection.

Then the hightech machines

take over.

A computercontrolled router

takes the inhouse specs

for each sash then squares it,

cuts grooves

for the weather stripping,

cuts a mortise

for the spring balances.

Finally, profiles a check rail.

It took about nine minutes

for this machine.

In the old days, one worker

could spend about two hours.

Next, the sash gets sanded,

painted,

and assembled

and shipped to our jobsite.

So this is actually one of the

bigger windows going in, huh?

Erik: Yeah, it is. We're down

here at the end of the house

where the kitchen's

gonna be going in.

Kevin: Right.

Erik: We've got a porch

out here with an overhang.

Kevin: Nice. Okay,

so this is gonna let

a lot of light into this space.

Erik: Yeah, it definitely will.

Kevin: So, we're using

a solid mahogany window here.

Any difference in the way

you prep this opening

than if we were using, say,

a clwindow?

Erik: No difference.

No difference whatsoever.

We've got a selfsealing

membrane that we're gonna run

around the whole outside

of the window,

splitting it halfin, halfout.

Kevin: Right.

Erik:

We're gonna take our housewrap.

We're gonna fold that in.

Kevin: Nice.

Erik: And then another thing

I like to do is I like to

put felt paper on here.

When that casement of that

window and the clapboards hit,

there's gonna be a joint there.

Kevin: Huh.

Erik:

No matter how tight we get it,

I want to make sure that

if any water does get in there

that it's gonna run down

and run out.

Kevin: Sounds good to me.

All right.

So, let's get that stapled off

and I'll help you lift this in.

Erik: Sounds great.

it takes no time to install.

want their new house

to look like

it's been around forever.

Their designer, Kristina,

brought us to this salvage yard

in Kennebunk, Maine,

to find house parts that have

been around for centuries.

Tom: Unique double screen doors.

Kristina: There's two of them.

Yeah.

Norm: Hey, I knew

I'd find you guys somewhere.

Kristina: Hey, Norm.

April: Hey, Norm. How are you?

Kristina: Norm, Tom

of Old Houseparts. Tom, Norm.

Tom: Hey, Norm.

Nice to meet you.

Norm: Nice to meet you.

You got a great place here.

Tom: Thank you. Lots of stuff.

Norm: So, April.

What's on the list?

April: So, we're looking for

a couple of pantry doors.

Norm: Mmhmm.

Kristina: Yeah,

and we have a situation

we have a hall

that has the pantry in it,

and right now,

we've got it set up

for two smaller doors.

So it's a little bit awkward

to step out of the way

of the doors,

and we love sliding doors.

And it's a hall, so it could

do something interesting,

and we both love salvage,

as well.

Norm: Mmhmm.

Kristina: And I've been working

with Tom for years,

so I needed some help,

gave him a call,

and hopefully,

he came to the rescue.

Tom:

It just so happens last week,

I purchased these doors

from a picker,

and they're just incredible

with the cutouts in each corner

and the early

castiron doubleswing

you know,

of probably a General Store,

but definitely

from Rockland, Maine,

and the building's still

standing, actually, there.

And it's got

that great handwriting

on the front of them,

which is

Kristina: We love the lettering,

and all our window sashes

are black,

which I don't think I told you,

so it'd been a really nice

design connection.

Tom: Perfect.

April: Right.

Norm: Love it.

Kristina: Yeah.

Norm: So, April,

you think this is a done deal?

April: Oh, yeah, for sure.

We love these doors,

and we think it's really gonna

tie in with what's going on

in our home.

Tom: Right.

Norm: I think it's gonna be

a good choice.

I have a couple questions,

though.

Are you gonna refurbish it,

or are you just gonna

pretty much

let it have its own character?

April: So,

we really want to keep them

in their original state.

We want to retain the character.

We may just clean them up

a little bit,

but certainly we don't

want to change too much.

Norm: Right.

And I really love the idea

that you're using screen doors.

I would expect that pantry

to be closed off.

April: Right.

Norm: But now, with the screen,

you're gonna see through it

even when the doors are closed.

It'll be like

a little country store.

April: Yeah. Exactly.

Tom: Yes. Very nice.

Norm: So, what's next for today?

April: So now we want to go

look for a barn door.

Kristina: Mmhmm.

Tom: Perfect.

It just so happens

April: Yeah, we're gonna put it

in our dining room.

Tom: It just so happens there

are several hundred upstairs.

This way.

April: All right.

Tom: Watch your step.

So, here are where

the barn doors are located.

April: Wow.

Look at all these doors.

Kristina: Oh, yeah.

Tom: There's probably

It's like a reproduction

Colonial or something.

Norm: Right, and that's

a Zbrace type of door,

which is pretty typical.

What do you think of that,

April?

April:

We like the classic Zbrace

and the style of the door.

I would say it looks

a little new.

We would like something a little

more rustic and weathered.

Kristina: Right,

and it's not quite big enough.

Actually, we kind of have

a general starting point

of where we're heading

with scale.

I think we need to get

pretty big.

So what else might you have?

Tom: Well, dimensions are good,

and these are

this is definitely a big door.

It's not something you're gonna

find probably in a barn

unless there's a front door.

So let me show you.

Maybe we could make one for you.

Kristina: Oh.

April: That would be great.

Kristina:

That would be wonderful.

Tom: I don't know

if that would interest you.

This is, um...

Does this door represent

anything you like, or...?

April: Yeah,

I would say that is closer

to what we're looking for.

But it might be

a little too rustic

and weathered for us.

Do you have anything else?

Tom: Yes.

Yeah, plenty of different pieces

of wood.

This one is

Kristina:

This is getting better.

April: Yeah.

Tom: A little less weathered.

April: Yeah, I like this.

Kristina: Yeah.

I like that it has the cool

tones and the warm tones,

whereas this previous one

was a little silvery

on our gray wall, where this,

the warm and the cool

will pick up nicely.

April: Definitely. I agree.

Norm: Right,

and it's got the saw marks.

It's got some nail holes.

It has a lot of character.

April: Yeah, it does.

Norm: All right,

so you nailed it today.

Kristina: Right.

Norm: You got two doors

for the pantry

and Tom's gonna build you

a custom barn door

for the dining room.

And he's even gonna give

you right texture

and look that you want.

Kristina: All right.
